Grinding Process Continuous Improvement

This document summarizes Vaishali Auto Industries' continuous improvements to their grinding process for rotary shaft seals. It describes how they initially used centerless grinding but found the surface texture was unsatisfactory. A second stage used plunge grinding with single-point dressing and emery paper but results were inconsistent. Finally, they implemented plunge grinding on a new machine using multi-point diamond dressing and a paper band filtration system to achieve the proper surface texture and prevent dust, validated through successful screwing machine tests.

MEASUREMENT OF SURFACE
TEXTURE AND LEAD ANGLE OF
SHAFTS FOR ROTARY DYNAMIC
SEALING

INTRODUCTION
INTRODUCTION

• Rotary dynamic sealing applications in the

manufacturing, automotive, and other industries depend
upon the fit between the shaft and the seals to avoid
leakage and premature wear that can reduce
performance and service life. Most applications require
precision measurements of the surface texture of the
shaft, as well as the presence of spiral grooves on the
shaft, known as “lead angle,” that can result in leakage.
INTRODUCTION

• Surface roughness is traditionally measured with a stylus

profilometer, also called a “contact profilometer,” while
shaft lead angle is measured by winding a string around
the shaft and observing its movement as the shaft
rotates. White-light interferometer is a relatively new
proven and quantifiable approach . Excessive roughness
on the shaft can cause rapid wear on the seal, resulting
in leakage. On the other hand, if the shaft is too smooth,
the seal will not bed correctly, which will also lead to
leakage.

The surface texture of the shaft plays a critical role in the performance and service life of rotary dynamic seals. Excessively rough surfaces can cause rapid wear on the seal, leading to leakage . Conversely, if the shaft is too smooth, the seal may not bed correctly, which can also result in leakage. Therefore, both the roughness and smoothness of the shaft must be optimized to ensure effective sealing .

The final improvements included applying the correct grinding method on a new plunge grinding machine, referencing job OD to OD dressing on the wheel with a specially designed multi-point diamond dresser . A paper band filtration system was also implemented to avoid dust particles on the job, which ensured cleaner operations. These measures resulted in achieving correct surface texture, validated on a screwing machine, thus confirming the improvements' effectiveness .

Coolant filtration plays a crucial role in the grinding process by removing contaminants and particles that can impact the precision and quality of the grinding. Lack of filtration contributes to inconsistent results due to debris and dust particles affecting the contact points and overall texture of the shaft . Proper filtration helps maintain surface integrity and ensures consistent, high-quality results across production batches .

The use of a multi-point diamond dresser in the grinding process significantly contributes to surface texture optimization by ensuring a uniform, consistent dressing of the grinding wheel. This promotes better surface finish and precision on the shaft, reducing the risk of irregularities that can affect seal seating and function . This technique enhances the grinding wheel's performance, leading to superior surface texture control .

Precise measurement of lead angles is critical because the presence of spiral grooves can result in leakage in rotary dynamic sealing applications. Inaccurate lead angle measurements can lead to design flaws that compromise seal effectiveness, performance, and durability . Correct methods ensure proper sealing between the shaft and the seal, preventing premature wear and failure .

Traditional measurement of surface roughness using a stylus profilometer and lead angles by winding a string around the shaft can be prone to inaccuracies. Stylus profilometers may not detect all surface irregularities, and string methods for lead angle measurement can result in incorrect readings. These challenges can lead to imperfect sealing surfaces, causing leakage and reducing the lifespan of the seals .

The improvement of surface texture was validated using screwing machine tests, which confirmed the effectiveness of the newly implemented grinding processes and methods. This validation ensured that the optimizations achieved the intended outcomes in terms of surface integrity and performance of the rotary dynamic seals . Such validation techniques are crucial to substantiate the reliability of the improvements made during the manufacturing process .

White-light interferometer provides a proven and quantifiable approach to measuring surface texture compared to traditional profilometers. It can deliver higher precision and accuracy, allowing for detailed surface characterization without physical contact, thus minimizing measurement errors and enhancing the reliability of the results . This technology can better capture surface features that impact sealing and performance .

Applying incorrect grinding techniques in centerless grinding operations can lead to poor surface texture, improper sizing, and the presence of undesirable lead angles on the shaft surface, which compromise seal efficacy. These issues can cause premature wear, leakage in dynamic seals, and ultimately, machinery breakdown or inefficiency . Correct techniques are essential to achieving optimal sealing performance and extending component lifespans .

In the second stage, the grinding process was improved by employing external plunge grinding using a single point diamond dresser and applying 00 grade emery paper on the grinding wheel . However, despite these changes, coolant filtration was still absent, leading to inconsistent results. Additionally, the method for measuring the lead angle was not correct, contributing to continued inconsistencies and issues .
