ABSTRACT:
Optimization is an important tool to increase the quality of the
product. There is a need of optimize the manufacturing process to reduce
the varication (defect) for any manufacturing enterprise, the input materials
are men, machinery, time, energy, material, etc,. The output is the
manufactured goods . The main aim of the management is to produce
goods at minimum cost and with fewer resources. Hence optimization is the
important tool to reduce variation and increase productivity. The experiment
for producing (Gravity Die Casting) was conducted in single stage in Die
casting machine with the manufactured gravity die casting die with this die
the variations were reduced and cost of manufacturing process was also
reduced

 Exposure on Manufacturing of the Die Casting Core.

 Exposure on various Conventional, Non-Conventional Machines &


CNC Machines.

 Exposure of handling different types of measuring instruments.

 Planning, Organizing, Scheduling, Routing. Follow up and


Inspection.
MANUFACTURING
PROCESS
Manufacturing process
After receiving the work order for the project necessary, raw
material have been ordered and the intends are given to purchase
Department for procurement.

As per our stage drawings and process flow charts the time required
and the machine allotted are initiated as per the scheduled norms.

We strated from the basic plan of machining the raw material


accordingly the flow of work goes in an order and flowed by an
arrangement set of instructions. After completing the markings drilling,
milling, turning operations have been completed in the basic conventional
machines. The secondary machining operation anf the accurate and the
most important functioning parts of the gauge are executed in a separate
mode i.e. Machining operation such as jig, electrical discharge machining,
CNC Turning & milling and Wire Cut, Blocks & Components required for the
heat treatment purpose are segregating and being given prior importance
without interrupting the on going process. Getting heat treatment, the final
machining process of Cylindical & Surface grinding operations are
executed.

A trial operation is done after bench work operations such as


assembling.

Trouble shooting the small errors and pratical difficulties of handling


a fixture are noted and rectified. Now it be becomes an error free assembly
fixture made to ready for production.

The component produced by using the assembly fixture is subjected


to quality check to meet the requirement tolerance and limits, listed to the
requirement.
The final approval is done after getting the components to the required
consistency before going for batch production.

We hope this project is a most beneficial for this particular


component in reducing most of our production time and it is most operator
frirndly. It has come through all trouble shooting process as an effcient
troble free fixture with all possible characteristics in decreasting the down
time in all means. We strongly believe and recommended this assembly
fixture will play a major role in the increase in productivity.

STANDARD MACHINING OPERATIONS


Drilling:

A Drill can be double edged or multi edged cutting tool that cuts on
the point and drilling is the operations of producing a cylinder hole by
removing the metal by the rotating edge of a cutting tool called a drill bit.

Reaming:

Reaming is a accurate way of sizing & finishing a hole which has


been previously drilled in order to finish a hole to bring it accurate size. The
previous hole is slightly drilled under size.

Reaming Allowance:

Hole Dia (mm) 3 to 6 7 to 18 19 to 30 31 to 50

Boring:

It is a most accurate machining of operations which is used to locate


accurately and to make the various holes necessary for dies, jigs & fixtures,
gauges and other precision parts. The machining accuracy of this machine
is very high and the center distance can be set within the tolerance of 0.001
mm.

Counter Boring:

Counter Boring is the operation of enlarging the end of hole


cylindrically. The enlarged hole forms a square sholder with the original
hole.

Counter Sinking:

Counter Sinking is the operation of making a cone shape


enlargement of the end of the hole to provide a recess for a flat lead screw
or counter sunk rivet fitted to the hole. The tools standard angle has 60
degree, 90 degree.

Tapping:

Tapping is an operation of cutting internal thread by means of cutting


tools called a tap. For making a tapping operation, tap drill may thus be
derived from the formula.

D = T-2d

Where,

D = Diameter of the tap drill size.

T = Diameter of the tap or bolt to be used.

D = Depth of the thread.

Thumb Rule Is:

Tap Drill Size = Outer side diameter x 0.8 mm

Turning:

A lathe is machine tool used to remove a metal from a work piece to


it the required shape & size. A high proportion of the work machined in a
shop is turned on a lathe. The work piece is held securely to a chuck or
between lathe centers.

Milling:

The milling machine is a machine is a machine tool that removes the


metal as the work is fed against a rotating multi point cutter.

Grinding:

Grinding is metal cutting operation performed by means of a rotating


abrasive wheel that cuts as a cutting tool. Surface grinding is a technical
tern referring to the production of flat, countered and irregular on a piece of
work which is passed against a revolving grinding wheel.

HEAT TREATMENT
Heat treatment – the heating and subsequent cooling of metals to
produce the desired mechanical properties.

HARDENING :

It is a process to impact maximum hardness to the steel part.

TEMPERING :

It is a process to process to requce some brittlenes and induce some


toughness in the steel part.

ANNEALING :

It is a process to soft the steel part by removing the internal stresses.

NORMALISIN :

It is the process to make the steel part to its normal stage.

CASE HARDENING :

It is the process for making the outer surface harfer of the steel part.

CALCULATIONS
METRIC SYSTEM

Determine the size of a job in terms of standard units is called


measurement.

Linear metric dimensions are espressed in multiples and sub


multiples of maters. In the machine tool trade, the millimeter is used to
exprress most metric dimensions. Fractions are expressed in decimals.

Basic dimension:

Basic dimension is the exact size of part, which all limiting variations
are made.

Limits:

Limits are the maximum and minimum dimensions of a part. (The


high and low dimensions)

Tolerance:
Tolerance is the permissible variation of a part. Tolerance id often
shown on the drawing by the basic dimension plus or minus the amount of
variation allowed.

Allowance is the international in the dimensions of matting parts. For


example, it is the difference between the maximum diameter of the shaft
and the minimum diameter of the mating hole.

CUTTING SPEED:

The linear speed, at which a work piece moves past, is known as


cutting speed. Surface speeds of cicular cutters used in milling, drilling,
grinding, boring, etc., and surface speed of cicular work pieces used in
turning, is practically similar to cutting speed.

FEED:

The rate at which the tool advances on a work piece is known as


feed. Feed is generally expressed in mm/revolution. Feed in some cases
may also be expressed in mm/minute.

DEPTH OF CUT:

depth of cut is the perpendicular distance between the machine and


the unmachined surfaces and expressed in millimeters.

Trigonometrically calculations: Trigonometry is that branch of


mathematics, which studies the measurement or relationship of the three
sides and the three sides of a triangle.

The above formula are used to calculate all the necessary cutting
speed and feed to manufacture this "Die" , in all the Turning, Milling, Drilling
and operation.
PROCESS
PLANNING

PROCESS PLANNING:

Process Planning should be done in such a way that it helps and


make easy to the manufacturers, mould makers, and die fitters. It does not
lead to more reworks, it is the waste of time, which leads to increase the
manufacturing time of the tool or mould, therefore automatically it ends in
the raise of the tool or mould cost. So it should be done in such a way that
it leads to reduction of unnecessary machining time, material wastage and
should completely aviod tool breakage and scrap due to wrong machining.

After receiving the 2D drawings, blue prints, CADD CAM


programmes and other inputs from the design department process planning
should be done. Some steps should be followed in process planning.

They are as follows,

● Consider the total number of assembly parts, and which type of


material has to be selected,

● Size and quantity of raw materials,

● Sizing and per – machining of raw materials,

● Selecting the machines to machine,

● Selection of cutting tools,

Premachining and block sizing:

Pre-machining and block sizing was done with the help of out
sources like sub contracts. The pre machined die blocks and other
accessories like attachment plates and ejector plates were received from
the sub contracts as per the drawing received from the design office.

Some extra work was also done by the sub contractors which is apart
from the design office input, and which is to be done compulaorily so, that
handling of heavy die blocks in tool room will be easier and safer. The extra
works were die lifting holes (M16 x 2mm pitch) to the depth of 25mm and
reference flats which will help in straightening of die block in cnc machines.
This inputs should be given by tool room.

The sub contractors are requested to maintain the parallelism of die


blocks, right angles and perpendicularity. So that it helps in die setting in
cnc machine and also in bench works like assembly, die closing, etc.
MACHINING
PROCESS
Machining process:
Tooling Holes:
After setting the pre machined die block in CNC machine there is a
most improtant work to be done before machining cavity profiles is to drill
and ream the tooling hole (dia 10 x 20mm deep), whose center is taken as
reference for all other future operations like cavity machining done by CAD
CAM programmes, ejector and mounting holes drilling, pin and bush hole
boring and sparking in EDM machine. Tooling hole should be drilled at the
position where the designer had given in process plan. Tooling should be in
all the halves of the mould.

Ejector haif (or) Movable half:


The cavity profile of the die is machined in the CNC machine, it is a
step by step process using different types and sizes of cutters, as volume
clear, profile and finally the copy mill with the help of CAD CAM
programmes. The size and types of cutters used are

Size:
Dia. 20 and dia. 16mm. Cutters for excess stock removal
Small size cutters for finishing operations.
Types:
Flat end mills (F20 and F16),
Bull nose cutters (BN16 to BN10),
Ball end mills (B12 to B4).
Manual 2D works by part programming:
After the completion of CAD CAM programmes some 2D works are

done manually with the help of part programming.


They are as follows;

● Die closing bush hole boring.

● die closing bush mounting hole drilling.

● Ejectors and return pin holes drilling.

● Port mandrels guide hole boring.

Ensuring that all the 2D works are completed the non ejector half is
unloaded from CNC machine.

Sparking: (EDM)

The next operation is sparking in an electronic discharging


machine(EDM), using well machined electrode with good finish, dimension
and accuracy.

Setting of electrode:

While setting an electrode much care and importance should be


given, the electrode profile should not be damaged by hitting, since
electrode is made up of copper, it gets easily damaged. Perfect
straightness, flatness and parallelism should be maintained with the help of
dial indicators.

If the setting od die and electrode is over, reference should be taken


from the tooling hole center for X and Y axis and should be moved in X and
Y axis, to the distance given in 2D EDM reference which was given by the
design office. Z reference is also taken and finally sparking should be done.
Sparking is allowed in Z axis upto the depth given in EDM refernce.
Bench work:

Once the machining operations are over the die is moved to the
bench for further operations like polishing, cutter marks removal and
assembly. Finally the die is send for inspection in CMM.

Non ejector half (or) Fixed half:

As already said the machining of the cavity profile is done in the


same manner like the ejector half as svolume clear, profile and finally the
copy mill with the help of CAD CAM programmes. A little amount of stock is
left at the critical, complicated and datum areas which would be removed
by sparking process. Sparking is done using copper electrodes to achieve
proper and perfect profiles.

Engraving:

The component has some projected lettering in the suface area


which contains the component details, such as part number, issue number
and logo of the industry. To form this type of small lettering, engraving is
done in the cavity area to the depth of 1mm, with sharp engraving tool.

Manual 2D works by part programming:

After the completion of CAD CAM programmes some 2D works are


done manually woth the help of part programming.

The are as follows;

● Die closing pin hole boring.

● Die closing pin mounting hole drilling.

Ensuring that all the 2D works are completed the non ejector half is
unloaded from CNC machine.

Bottom half (or) Third part:

Here the machining of the cavity profile is done with the help of CAD
CAM programmes step by step process as volume clear, profile and finally
the copy mill. Sparking stock is left at the flange area for sparking.
Manual 2D works by part programming:

2D works doe manually with the help of part programming done in


this half are,

● Die closing pin hole boring,

● Die closing pin mounting hole drilling

● Bottom mandrel guide hole boring.

After the completion of 2D work the bottom half is unlosded from

CNC machine.

Sparking:(EDM)
If the routing work to spark the complicated area using the copper
electrodes. Here in bottom half the flange area is sparked, since it is critical
area of the component.

Bench work:

If the machining operations are over the bottom half of the die is
moved to the bench for further operations like polishing, cutter marks
removal, matching the bottom mandrel with cavity surface and assembly.
Finnally to CMM for inspection.

Turning at CNC lathe:

Some area of the cavity profiles is a circular cone shaped female


depression which is formed by the corresponding cone shaped male
projection made in port and bottom mandrel. This depression in the casting
is to reduce the machining stock. The port mandrels and bottom mandrels
which are circular ones, which can be machined easily in the turning center.
So this mandrels wear machined in the CNC lathe. This mandrels wear
machined using the part programmes, this programmes wear programmed
and machined by our self.
This is a three stage process, they are

● Roughing (G71),

● Finishing (G70),

● Grooving and finally,

● Parting off.

Drilling:

In drilling machine, the holes are drilled for the following purposes,

● Ejector holes drilling in ejector half,

● Ejector holes in ejector plate,

● Ejector holes in attachment plate,

● Vent holes drilling in die half,

● Vent holes drilling in mandrels,

● Core drilling for the tapping purpose,

● Counter boring for seating allen cap screws


Bench work:

After the completion of all the machining works, all the assembly
parts are gathered and moved to bench for final works such as,

● Ejector pin leveling,

● Die closing,

● Cutter marks removal,

● Cavity polishing,

● Assembling.
SAMPLING
Sampling:

Once the bench work is over the die casting die is ready for
production, and it is released from tool room and moved to the production
department for sampling.

Sampling process:

The sampling process consists of several process they are as


follows,

● core box heating,

● Sand filling,

● Parameter setting,

● Cycle strat

● Core curring,

● Core box opening,

● Ejection of core,

● Cutting.

Die opening and ejection:


If the time is over again the die is vertical berfore the die opened,
after the die is vertical the bottom half is frist opened and then the movable
half is opened. Ejection of core takes place after the die is opened
completely, and the core is taken in the tray and put into the finish.

RESULTS AND DISCUSSION:

After completing this project methodology of the approach used to


identify the time utilized for the non productive time the same was
eliminated or some extend reduced. Now the methodology and the idea
can be deployed at where the similar type of problem was high.

● There is no doubt that invenention and production of a large number


of machines have proved a blessing to the man kind by enabling us to
meet our day to day needs of materials have also proved dangerous
has per as the life of those working on them is concerned.

● Day in and day out accidents take places in the factories and
workshops. Many live are lost. Some are seriously injured.

● With the increase in number of new machines, the number of


accidents caused by machines is also growing. Life is a valuable gift.
It is necessary to take all necessary precautions to save it. "safety
first" is considered as the golden rule of preventing accidents.

● It is not advisable to use a machine untill the fault is located and


machine is repaired.

● Before using a machine, proper cleaning, greasing and oiling should


be done.

● A defective machine should be repaired before using it otherwise it


get more damage.

● As fair as possible, gears machine should not be changed not should


these not be touched.

● If it is necessary to leave, after putting a machine in to operation, first


the machine should be put off and then one should leave.

● In case if sudden failure of electricity machine should be switched off.


● No machine should be given more than the load fixed for operations.

● For heavy job specials arrangements should be made with machines.

● Foundation of machines should be according to their weight, speed


and function.

● The wires used in the electrical job should be properly insulated. If the
insulation has become weak, it should be changed. Wires with
damaged insulation carry the risk of producing sparks and results in
fire when they come in touch each other.

● While using hacksaw, the blade should not be tightened too much,
otherwise there are changes that it would break.

● Coolant should be used while doing cutting job with a hacksaw blade,
elso it would get hot and its edge would get spoiled.

● Cutting tool such as files, chisel, scraper, etc., should be kept


separate from other tools. Thus tools can cause separate from other
tools. Thus tools can cause scratches on other tools.

● Tools meant for precision measurement should be used carefully.

● Never use a new machine, whose function and operation are not
kown to you elso it may damage the machine.

● It a machine create an un ussual noise, the machine should be


stopped then and there and efforts should be made to location its
fault.
SAFETY FOR TOOLS AND MACHINES:

● Various operations are carried out and vrious types of tools and
machines are used production and repaid of each machine or part of
a machine. It is equally important to protect these tools & machines
from loss of damage.
CONCLUSION
CONCLUSION:
We have completed my six month industrial training program under
MSE ( Manufacturing System Engineering) department, in ABI –
SHOWATECH (INDIA) PRIVATE LIMITED, LAP DIVISION, PULIVALAM
with the help and co – operation of the management of moulding.

We found that the training and project was very useful and
knowledgeable for me my future.
