R&R Studies: Measuring Variability in Processes

R & R studies, or repeatability and reproducibility studies, analyze measurement variation caused by measurement methods and operators to improve measurement accuracy and reduce costs. The studies involve multiple operators measuring the same parts multiple times, followed by statistical analysis, typically using ANOVA or Averages and Ranges methods. Minitab software is commonly used for conducting these studies, which are essential for ensuring measurement systems meet required specifications and quality standards.

What are R & R studies?

Also known as repeatability and reproducibility studies, they aim to analyze the variation among the
measurement method and the different people who can carry out these measurements.

That is to say, it will aim to reduce the variability of the measurement of a process by studying the possible
reasons for variability in it, with this we will achieve greater measurement accuracy in the
process, reducing both time and money expenditure.

An R&R study of the system of

measurement helps you to investigate

Repeatability: How much of

the variability in the system
measurement is caused by
the measuring device.
Reproducibility: To what extent
of the variability in the
measurement system is
caused by the differences
among the operators.
If the variability of the system
the measurement is small in
comparison with the
process variability.
If the measurement system is
able to distinguish between different parts.

They are applied when a company does not have the adequate means to measure and control the
required specifications, it may be making errors in measurements regarding quantity, diameter,
weight, resistance, humidity, hardness, among many possible variables, that will affect the customer and their interests, or
errors that will be affecting the company's profits.

It allows for the simultaneous evaluation of repeatability and reproducibility, these studies are carried out in such a way
experimental and it is evaluated that part of the total observed variability in the product is attributable to the error of
measurement; furthermore, it allows quantifying whether this error is significant or minor in comparison to the variability of
product and with the tolerances of the quality characteristic that is measured.

With the design of experiments and analysis of variance, the test of repeatability and reproducibility is conducted.
of the measurement system, a factorial design is used, which allows assessing whether the measurement system is
repeatable and reproducible.
Steps to perform an R&R study

Select two or more operators to conduct the study on the measurement instrument of interest.

2. Select a set of 10 or more pieces of the same product, which will be measured several times.
times for each operator.

3. Decide the number of trials or times that each operator will measure the same piece.

4. Label each piece and randomize the order in which the pieces are given to the operators to be measured.

5. Identify the area or point on the part where the measurement will be taken, as well as the method or technique that
it must be applied.

6. Obtain the measurements taken by the operators in random order until they have completed the
measurement of all the parts. In each measurement taken, the operator should not know which part it is
measuring, nor what its previous measurements were, much less those reported by others
operators, there must be another person to supervise and record the measurements obtained in the study.

7. Perform the statistical analysis of the data. ANOVA is the most effective for this analysis.

Methods for the expanded R&R study of the measurement system

There are two acceptable methods for developing these studies:

• Averages and Ranges Method (including the control chart method).

ANOVA method.

It is usually considered that the observer-part interaction is zero, therefore the most commonly used method is
the Averages and Ranges.

The ANOVA method is preferred because it measures the observer-part interaction, and it can also evaluate others.
sources of variation.

All methods ignore the variation of the part with itself.

Any of the methods to be used has statistical stability as a prerequisite.

Normally, reproducibility is interpreted as the variation of the observer, but there are situations
where this variation is due to other sources; for example, the case of in-process measurement systems,
where there are no human observers. If all parts are handled, held, and measured by the same one
team, then the reproducibility is zero and only a repeatability study is required. If there are fixtures
multiple, then reproducibility is the variation between fixtures.

Minitab uses the general linear model approach with three types of ANOVA model to conduct studies.
R&R of the measurement system: random effects model, mixed effects model and the model of
nested designs. The random effects model is the default option. Mixed effects or the
Nested design models are used if there are fixed or nested factors.
The final selected model only includes the terms of the main effects, the interactions
higher order significant and the relevant interactions between them. Minitab calculates the ANOVA table
for the corresponding model. Then, that table is used to calculate the variance components,
that appear in the tables of the R&R study of the measurement system.

Preparation of the measurement system study.

1) Define, using engineering judgment, visual observations, or a study of tools, whether there is an influence from
observer in the use of the measuring instrument.

2) Define the number of observers, number of sample parts, and the number of repeated readings.

Critical dimensions. Require more pieces and/or readings, depending on the desired level of confidence.

• Configuration of the part. Bulk products or heavy pieces may require fewer samples and more
readings.

Customer requirement.

3) The observers must be selected from those who will normally operate the instrument.

The selection of sample parts is critical for appropriate analysis and totally depends on
design of the MSA study, the purpose of the measurement system and the availability of the samples of the
parts.

The sample parts must be selected from the process and represent the full range of operation.

The variation in the selected sample parts (PV) for the MSA study is used to calculate the
total variation (TV) of the study. If the pieces do not represent the production process, the TV must be
ignored in the evaluation and the study will not be affected if tolerance or an estimate of the variation is used.

The parts should be selected by taking a sample each day for several days, in order to assume that
they represent the range of variation of the process.

Since each part will be measured several times, each one must be numbered for identification.

5) The measuring instrument must have a discrimination of at least one tenth of the variation of the
expected process for the characteristic that is going to be measured. For example, if the variation of the characteristic is
0.001 'the equipment must be capable of reading a change of 0.0001.'

6) Ensure that the measurement method is measuring the dimension of the characteristic and is following a
defined procedure.
All analyses assume statistical independence of individual readings, meaning that there is no
correlation between the readings. To minimize the possibility of incorrect results, they must consider the
next steps:

Measurements should be taken in random order to ensure that any variation or change is
randomly distributed throughout the study. The evaluator should not know which of the numbered pieces is
measuring to avoid any bias due to piece recognition. The person conducting the study
Yes, you must know which of the numbered parts is measured and record the data appropriately.

The measured values must be recorded up to the practical limit of discrimination of the instrument. For
mechanical devices, down to the smallest unit of the scale.

The study must be controlled and observed by a person who understands the importance of conducting a
reliable study.

Short Range Method

It's a method that provides an approximate value of the R&R error without showing the differences between
errors by the team and by the operators. Each evaluator measures each part only once. The range is calculated
from the measurement of each part and in the end the average range. R&R standard with that of the process.

within three categories: part to part, repeatability and reproducibility. The ANOVA method presents a
additional component, the operator interaction part. Conducting the study

Attribute R&R studies

Analytical method

Attribute gage studies calculate the amount of bias (deviation from the mean of measurements of
repeated measurements versus a pattern) and repeatability (dispersion of measurements made by the same
operator, part and equipment) of a measurement system when the response is a binary attribute variable.

To obtain proper bias and repeatability parts, the MSA rules must be followed for selection.
with known reference values. take at least 8 parts to conduct a study of the gauge by attributes.
The smallest part must have zero acceptances, and the largest part must have the maximum number of
possible acceptances.

Through the regression method, there can be more than six parts between the extremes of reference values. If
the lower tolerance limit is specified, the part with the lowest reference value must be zero
aceptaciones y la parte con la referencia más alta debe tener el número máximo de aceptaciones posibles.

With a lower limit as the reference values increase, the number of acceptances
increase. If the upper tolerance limit is specified, the part with the lowest reference value must
have the maximum number of possible acceptances and the part with the highest reference value must have zero
acceptances. With an upper limit, as the reference value increases, the number of
acceptances decrease.

In summary, Minitab software can be used, as well as other methods, being the method

The key objectives of conducting R&R studies are to analyze the variation within the measurement method and among the different operators who perform the measurements. This analysis helps to reduce the variability in the measurement process, thereby increasing the accuracy of measurements and reducing both time and financial expenditures. R&R studies aim to determine how much variability in the measurement system is due to the measuring devices (repeatability) and how much is due to differences among operators (reproducibility).

Randomization plays a critical role in ensuring the reliability of outcomes in R&R studies by minimizing bias. By measuring parts in a random order, any form of consistent error or bias related to measurement sequence or part recognition by operators is prevented. This process ensures that any variation detected is due to the measurement system or the inherent variability in the process rather than extraneous factors such as the order of measurements or operator familiarity with the parts. Randomization helps distribute potential confounding variables evenly, leading to more accurate and credible results .

The ANOVA method improves the accuracy of R&R studies by offering detailed variance analysis, which separates the variability due to different sources like operator-part interaction. Unlike earlier methods that might ignore these interactions, ANOVA provides insights into how different factors contribute to measurement variability. This helps in isolating specific areas that cause the most variation and thereby allows for targeted improvements in the measurement system. ANOVA's ability to handle complex designs and interactions makes it a more accurate toolset for diagnosing and refining measurement systems .

The methods for conducting R&R studies, such as the Averages and Ranges Method and the ANOVA Method, differ primarily in how they handle data and interactions between operators and parts. The Averages and Ranges Method assumes no interaction between operators and parts, focusing mainly on separating variation due to repeatability and reproducibility. The ANOVA Method, however, evaluates observer-part interaction and accounts for additional sources of variation, making it more statistically rigorous. It can also utilize models such as random effects, mixed effects, or nested designs to assess variance more accurately .

R&R studies contribute to a company's profitability and customer satisfaction by enhancing the accuracy and reliability of measurement systems. Accurate measurements ensure that products meet quality standards and reduce the likelihood of errors that could lead to substandard products reaching customers. This not only improves customer satisfaction but also minimizes waste, rework, and returns, which positively impacts the bottom line. By identifying and reducing sources of variability, companies can control manufacturing processes more effectively and increase overall efficiency, leading to cost savings and improved product quality .

ANOVA is preferred for R&R studies because it provides a more comprehensive analysis by accounting for interaction effects between operators and parts, which simpler methods like the Averages and Ranges Method do not. ANOVA can accurately calculate variance components and consider additional sources of variation. It requires more sophisticated statistical methods and often utilizes software support for computation, such as Minitab, to conduct these analyses effectively. This makes ANOVA a more robust choice when a detailed understanding of measurement variation is needed .

Choosing the correct measurement instrument with adequate discrimination capability is vital for R&R studies because it directly affects the precision and accuracy of the study results. The instrument must be able to detect variations smaller than the process variation to provide meaningful data. For instance, it should read at least one-tenth of the specification tolerance or the expected variation of the process feature being measured. A poorly selected instrument can introduce additional error and mask true variability caused by the process, leading to inaccurate conclusions about the measurement system's reliability .

An R&R study might focus solely on repeatability in scenarios where the measurement is conducted by the same team using a single fixture or instrument setup, eliminating variability introduced by different operators. This is applicable when all parts are handled, measured, and held by the same team, thus rendering reproducibility variation essentially zero. Without multiple operators or fixtures, an R&R study would concentrate on identifying and minimizing the variability caused by the measuring instrument itself, which is repeatability .

When selecting sample parts for an R&R study, it is crucial to choose parts that represent the full range of the operation to ensure that the study accurately reflects process variability. The parts should be selected from the process over several days to account for natural variation and to make sure they represent typical conditions. Furthermore, it is important that the parts are numbered and measured in a random order to prevent bias. The measurement equipment must have adequate discrimination capability, typically at least one-tenth of the process's expected variation, to accurately measure the characteristic of interest .

In an R&R study, using ANOVA facilitates the management of interaction effects between operators and parts by explicitly analyzing how these interactions contribute to overall measurement variability. The ANOVA model isolates the variance caused by the interaction and distinguishes it from other sources of variability. This involves separating the effect of operators independently, the parts independently, and the combined effect when one operator works with a particular part. This comprehensive analysis allows for an understanding of how significant these interactions are and can highlight areas where training or procedural changes are needed to improve measurement consistency across different operators .
