Material Processing Notes

1. Sand Casting
Definition: Process of producing metal parts by pouring molten metal into a sand mold cavity.
Steps: Pattern making → Molding → Core making → Pouring → Cooling → Shakeout → Finishing
Advantages: Cheap, large size possible, versatile.
Limitations: Poor surface finish, low dimensional accuracy.

2. Lathe Machine
Definition: A machine tool that removes material from a rotating workpiece with a cutting tool.
Main Parts:
- Bed
- Headstock
- Tailstock
- Carriage (Saddle, Cross-slide, Compound rest, Tool post)
- Lead Screw
- Feed Rod
- Chuck

3. Lathe Operations
- Turning: Reducing diameter of workpiece by removing material along its length.
- Taper Turning: Producing conical shape (methods: compound rest, tailstock offset, taper
attachment).
- Facing: Machining the end of workpiece to make it flat.
- Chamfering: Making beveled edges for safety/appearance.
- Parting: Cutting material to required length.
- Thread Cutting: Producing screw threads using lead screw.
- Knurling: Producing diamond-shaped rough surface for grip.

4. Drilling
Definition: Producing round holes using a drill bit.
- Drilling – Making initial hole
- Reaming – Finishing hole for accuracy
- Boring – Enlarging hole
- Counterboring – Enlarging hole end for bolt head
- Countersinking – Conical enlargement for screw head
- Tapping – Making internal threads

5. Forming Processes
Bulk Deformation:
• Forging: Shaping by compressive force. Types: Open-die, Closed-die. Advantages: Strong, good
grain flow.
• Rolling: Reducing thickness between rolls. Types: Hot rolling, Cold rolling. Products: sheets, rods.
Sheet Metal Operations:
• Blanking: Cutting a flat piece (blank) from sheet (blank is product).
• Punching: Making hole in sheet (hole is product, slug is scrap).
