Case Study: Dental Debug & Handoff
45 Redesign of OEM Heated Gutta Percha System
Years
• Situation: OEM was experiencing a significant failure rate with
GA Kevlar threaded heating element in their medical device, used by
endodontists in root-canal procedures. This device requires
accurate and consistent heating for proper function and patient
comfort. Unreliable heating of the media could yield catastrophic
results.
• Solution: The OEM consulted General Assembly (GA) for their
expertise in reengineering and customization. GA troubleshot the
issues with the heating element sub-assembly, and successfully
redesigned the components for production and assembly which
decreased the failure rate to <5%, a 10% improvement.
• Full Handoff: Eventually GA took over assembly of the entire
device, comprising 80% inbound parts. GA also moved the
production of other components to FDA registered partners,
ensuring the OEM met and continued to meet all FDA
requirements.
Case Study: Cultivating Confidence
45 OEM of Semiconductor Fab Plant Air Quality
Years Monitoring Equipment
GA • Situation: OEM needs high performance supplier for complex
wire harnesses, as well as optical sensor and power supply/
distribution modules. Quality is critical, but as a lower
volume component, in-house production was adding
volatility to OEM’s labor and production planning.
• Solution: With decades of expertise in electromechanical
assemblies, GA was able to seamlessly take over production
and smooth out the OEM’s labor hours while maintaining
precision and quality.
• Partnership: GA has grown with the OEM taking over
additional assemblies as well as working collaboratively with
OEM to improve the component and assembly design and
design for manufacturing. Additionally, GA has taken over
optical block testing stations and equipment to ensure
ongoing quality in critical precision assemblies while also
adding record keeping and traceability which did not exist
prior.

Case Study: Nimble Overflow Onboarding
45 Production OEM of Radiation Dosimeter
Years
• Situation: OEM in-house production was falling increasingly behind on
a 12,000 unit/week demand for dosimeters used by hospital staff and
GA healthcare providers to measure radiation exposure. General
Assembly (GA) secured the contract to handle production deficit and
help meet production demand.
• Solution: GA received materials from the OEM on a Monday and the
team quickly set-up the fixtures and riveters. An initial 200 units were
produced by Tuesday morning and immediately sent to the OEM for
quality assessment and approval. After receipt of minor adjustments
from the OEM, GA quickly adjusted and produced an additional 200
units that were sent for a second round of quality assessment on
Wednesday. GA received approval from the OEM to continue
production Thursday morning and by afternoon, was on track to
produce 3,000 units per week. As production continued GA quickly
redesigned and reengineered the manufacturing process and
introduced automation to its production process with a self-feeding
riveter.
• Partnership: Within one work week, General Assembly was out-
producing the OEM’s in-house capacity, while also utilizing resources
more efficiently and cost-effectively. GA’s production capacity has
grown with the OEM’s demand for the product. 13
Case Study: Engineered Redesign and
Build
45 Complete Re-Design of OEM’s Fully Electric
Years Chemical Dispersion & Application Unit
GA • Situation: OEM’s full electric insecticide application
equipment pulled from market after catastrophic field
failures.
GA was tasked to redesign the unit given their successful
prior full production takeover (assembly and supply chain)
of OEM’s two gas-powered dispensing equipment lines.
• Solution: GA’s electromechanical design and re-
engineering capabilities were utilized to develop a new
fully electric unit from the ground up. The redesign
included a proprietary 30,000 RPM fluid dispensing
brushless motor as well as a complex precision drive,
monitoring system and console. All component suppliers
were sourced by GA. The product was successfully
reintroduced into the market by the OEM.
• Partnership: GA supports the OEM in supplying machines
globally and oversees the entire supply chain. GA remains
involved in continuous improvement projects for the next 14
iteration of all similar application equipment with OEM.
