MODULE 01 – TUTORIAL 1

INTRODUCTION TO RAILWAY ENGINEERING

The Ermelo-Majuba railway line was recently constructed to supply Majuba power station
with coal. Unfortunately, the overhead track equipment was vandalised and it was decided
to operate the line with diesel locomotives instead, starting with operations in October
2024. Your input is required to make this project a success! This tutorial deals with the
track infrastructure and rolling stock on the line. The following information is given:

Rolling Stock
• Commodity: Coal
• Annual tonnage: 12 MGT (million gross tons)
• Train consist: 3 x Locomotives and 100 wagons (Annexure A)
• Line speed: 80 km/h maximum

Track Infrastructure
• Track gauge: 1 065 mm (single line)
• Axle loading: 26 tonne
• Formation & ballast: Annexure B (Annexure 3 & 4)
• Rail profile: UIC60 – Annexure B (Annexure 14)
• Sleepers: Annexure B (Annexure 30)
• Formation design: Annexure C

1. Infrastructure: Obtain the details of the complete 26 tonne/axle track structure as

constructed for the Ermelo-Majuba railway line and draw a typical cross section of
the track and name all track components of the track super- and substructure.
Include dimensions and specific components in your design. All details can be
found in Annexures B and C of the Introduction to Railway Engineering Course
notes.

2. Rolling stock: Choose a suitable locomotive and wagon for transporting the
commodity at the given axle load. Use the latest (newest model) diesel locomotive
and the largest wagon (i.e. with the highest coal carrying capacity). See Annexure
A for the locomotive and wagon diagrams. Hints: The diesel locomotives do not
have pantographs and are usually called Class XX. The largest coal wagon should
have a design limit (mass on rail) equivalent to the maximum axle load of 26 tonne.

3. Loading: Calculate the dynamic wheel load for both a very good and a poor track
quality condition for:
3.1 the locomotive
3.2 an empty wagon on the proposed railway line
3.3 a full wagon on the proposed railway line

Assume an upper confidence level of 97.7% and use maximum line speed. Indicate
and discuss which value(s) you would use in your detail design, i.e. 3.1, 3.2 or 3.3?

4. Geometry: The designers need to check a very sharp curve on the Ermelo-Majuba
railway line. A track inspector uses a 7 m chord to measure mid-chord ordinates in
a 600 m long curve. He obtains the following set of measurements:

{16mm, 15mm, 16mm, 11mm, 15mm, 15mm, 14mm, 13mm and 16mm}

Calculate the radius of the curve, assuming that the versine irregularities do not
influence his measurements significantly.

5. Roughness: On the same curved section of track, the track inspector obtains (by
hand) the following Gauge measurements (in mm):

{1066, 1069, 1064, 1065, 1069, 1067, 1068, 1067, 1067, 1069}

The readings were taken every 100 m.

5.1 Calculate the roughness (R2) of the section

5.2 The track inspector obtains historical data from the curve showing the Gauge
measurements a year ago:

{1067, 1067, 1065, 1065, 1066, 1066, 1067, 1068, 1066, 1067}

Carry out the necessary calculations to determine whether the curve was
maintained during the last year.

BONUS QUESTION: How many train slots will have to be created per day if the line has
an availability of 75% and the target annual export volume is maintained? Assume that
100 wagon trains will be used at a maximum axle load of 26t.

Rail Roughness (R2) is crucial for assessing rail condition by quantifying deviations in track gauge over a section. Evaluating R2 values provides insights into track maintenance needs and wear over time. For the Ermelo-Majuba line, analyzing two sets of gauge measurements indicates whether the track has undergone significant changes or maintenance in the past year, impacting safety and performance .

Calculating dynamic wheel load under various track conditions is crucial as it influences the maintenance frequency, safety, and operational limits of the railway line. For the Ermelo-Majuba line, considering both very good and poor track conditions at maximum line speed allows for identifying potential risks such as track deformation or excessive wear. These calculations inform design choices and determine which load scenarios are most critical for infrastructure sustainability .

Using the UIC60 rail profile supports high axle loads, ensuring sufficient structural integrity for 26 tonne axle environments, optimizing the Ermelo-Majuba line for heavy-duty freight operations. This rail profile improves durability and reduces maintenance requirements under frequent high-capacity loading, aligning with the operational necessity for handling 12 MGT annually .

To meet the annual target with 75% availability, calculate required daily train movements and slots by dividing annual tonnage by daily capacity and adjusting for availability. With 12 MGT target and trains of 100 wagons, determine the daily gross tonnage capacity per train and adjust the number of train slots accordingly, factoring in operational constraints and scheduling efficiency .

The operational plan should prioritize increased security measures to prevent vandalism, such as surveillance systems and community programs to engage local stakeholders. Additionally, by opting for diesel locomotives, the line avoids dependency on overhead equipment, maintaining operational integrity and flexibility while reassessing security protocols and insurance measures .

Significant gauge measurement changes over a year indicate potential track deterioration or insufficient maintenance, leading to increased derailment risk and operational inefficiencies. For the Ermelo-Majuba line, such findings necessitate immediate strategic interventions, including track alignment corrections, ballast replenishing, and possibly speed restrictions to ensure safe operations until repairs are completed .

Maintaining track gauge on sharp curves like those on the Ermelo-Majuba line poses challenges regarding increased lateral forces and wear. Solutions include regular monitoring and adjusting of superelevation, strategic placement of wear-resistant materials, and consistent track maintenance to prevent deformation. Implementing these ensures safety and prolongs infrastructure lifespan despite geometrical stresses .

The critical components and dimensions of the track infrastructure for the Ermelo-Majuba railway line include a track gauge of 1,065 mm and an axle loading capacity of 26 tonnes. The track is designed to accommodate a UIC60 rail profile, and it uses specific formation and ballast components detailed in Annexure B and C. This ensures the track can sustain the operational requirements with diesel locomotives and a maximum speed of 80 km/h .

The selection of rolling stock significantly impacts the operating efficiency of the Ermelo-Majuba line. Choosing the latest diesel locomotives ensures compatibility with the non-electrified tracks and maximizes load capacity. Similarly, selecting the largest coal wagons with a design mass on rail equivalent to the 26-tonne axle load maximizes coal transport efficiency per train run, aligning with the line's annual tonnage target of 12 MGT .

The curve radius can be calculated using the mid-chord ordinates method. Given a 7 m chord length and various ordinates (16mm, 15mm, 16mm, etc.), apply the formula relating chord length, radius, and versine: versine = (chord^2)/(8*radius). Reorganize to solve for the radius. This calculation assumes that the versine irregularities do not significantly impact measurements, ensuring the radius is appropriately calculated .
