Advanced Process Control (APC): In control theory APC is a broad
term composed of different kinds of process control tools and
methodologies, often used for solving multivariable control problems
or discrete control problem. Advanced control describes a practice
which draws elements from many disciplines ranging from control
engineering, signal processing, statistics, decision theory and artificial
intelligence. The tools from which APC is composed are:

Why do we use APC?

Traditionally, the key benefits from the use of advanced process
control is improved bottom line returns
 Efficiency

gains (yield increase, throughput increase, reduction in

energy an raw material per unit of product)

 Quality

gains (consistent product quality with minimum production

costs)
 Agility

gains (manufacturing flexibility, customer responsiveness,

need to reduce working capital by processing to order not to stock)

University of Sydney Warren Centres study demonstrated that

introducing APC system could potentially provide bottom line benefits
in the range of two to six percent of operating costs.

How does APC produce benefits?

APC produce benefits by reducing the variability of the controlled
variables.

How does APC produce benefits?

Another source of benefits is achieved during the implementation of
APC application.
A

systematic check of instrumentation and analyzers and resolution

of bad actors.

During testing phase, key process parameters are moved from

nominal values that might lead to more beneficial operating
conditions.

 Synchronize

work of shifts.

These benefits might be several times bigger than those obtained

through reduction of controlled variables variability.

Improved utilization of APC improve reliability?

The reasons why APC improves reliability are:
1.

APC application honors all constraints

2.

More stable operations result in less upsets

3.

Constraints are set based on reliability and safety constraints

Reduce sudden changes in operating point due to predictive nature of the

algorithm

Information about plant model is coded into APC application

The difference between the prediction and measurement brings a lot

additional information (change in operating point, degradation in equipment
and instrumentation etc)

Is APC vital reliability technology?

 Factor

 Dynamics

associated with APC up-time (days) is much faster than

the dynamics associated with reliability (months).

 From

dynamic point of view it is more easier to control APC up-time.

Sustainability of APC systems heavily depends on the knowledge and skills of personnel maintaining them. Proper sustainment requires a detailed understanding of the systems, regular updates, and effective training programs to ensure personnel can maintain the online factor, which is a key performance indicator for APC effectiveness. This involves ensuring the system remains operational and performs its intended job consistently .

Industries may face challenges due to the complexity and requirement for highly specialized personnel to manage APC systems. Additionally, there might be initial resistance due to the perception of APC as non-essential. Maintaining continuous operation requires consistent updating and maintenance of both the technology and staff training .

APC enhances operational agility by increasing manufacturing flexibility and enabling rapid adjustments to changes in demand. It allows plants to operate with more variability without increasing risk, and supports 'processing to order' rather than 'processing to stock,' reducing the need for extensive working capital to maintain large inventories .

The implementation of APC leads to efficiency gains by increasing yields, throughput, and reducing energy and raw material consumption per product unit. Quality gains are achieved through consistent product quality with minimal production costs. Furthermore, APC systems can enhance agility by allowing for flexibility in manufacturing, improving customer responsiveness, and enabling processing to order rather than to stock .

While traditionally APC was considered a 'nice to have' due to its need for specialized personnel and perceived non-essential role, its capacity to enhance reliability, decrease energy consumption, and reduce maintenance costs makes it vital for processing profitability. Reliability as a controlled variable and APC's contributions to stability make it an essential component, as increased reliability directly boosts productivity and profitability .

The predictive capabilities of MPC allow it to use explicit process models to anticipate future responses and compute optimal sequences of control actions. These predictions enable MPC to make adjustments that keep processes within optimal operational ranges, thereby enhancing efficiency, preventing process upsets, and minimizing operational variances .

Studies, such as one by Solomon on 100 olefin plants, indicate that processing facilities utilizing APC systems experience an average reliability increase of approximately two percent. This improvement is attributed to more stable operations, reduced unplanned downtime, and better management of plant constraints and predictive maintenance .

APC is comprised of several tools and methodologies such as Model Predictive Control (MPC), Statistical Process Control (SPC), Run2Run (R2R), and Fault Detection and Classification (FDC). These components contribute to solving multivariable control problems by utilizing a blend of control engineering, signal processing, statistics, decision theory, and artificial intelligence to manage and optimize complex processes. MPC, for instance, uses process models to predict and optimize future responses, thus facilitating control over multivariable processes .

APC contributes to sustainability by optimizing process efficiencies, reducing waste of raw materials, and lowering energy consumption, all of which decrease the environmental footprint of industrial processes. Furthermore, APC's role in stabilizing operations reduces the need for excess inventory, supporting more sustainable production schedules, and allowing for responsive adjustments to market demands .

APC improves reliability by setting and honoring various constraints based on safety and operational limits, which prevents operational upsets. It also stabilizes operations through predictive algorithms, which reduce sudden operational changes and help in early detection of component degradation. By coding plant models into the APC applications, the system gains insights from the difference between predicted and actual measurements, leading to proactive adjustments and increased equipment reliability .
