Manufacturing Processes - Module 2: Welding
1. Classification of Welding
Welding joins materials permanently by heat, pressure or both. Types: Fusion welding and
Solid-state welding.
2. Gas Welding
Oxy-acetylene welding uses oxygen and acetylene. Flame types: Neutral (general steel),
Carburizing (high carbon), Oxidizing (brass).
3. Arc Welding
Electric arc melts the base metal. Parameters: current, voltage, arc length, travel speed.
4. SMAW
Uses flux-coated consumable electrode. Advantages: simple, low cost. Applications: construction,
repair.
5. GTAW (TIG)
Uses non-consumable tungsten electrode with inert gas. Produces high-quality welds.
6. GMAW (MIG)
Consumable wire electrode with shielding gas. High productivity and automation.
7. SAW
Submerged Arc Welding uses granular flux covering the arc. Used for thick plates.
8. Other Welding
Thermit, Friction, Electroslag, Ultrasonic, Electron Beam and Laser Beam welding: principle,
applications, advantages.
9. Resistance Welding
Spot, seam and projection welding. Heat generated by electrical resistance.
10. Heat Affected Zone
Region adjacent to weld where microstructure changes due to heat.
11. Weldability
Ability of a metal to produce a sound weld.
12. Residual Stresses & Distortion
Caused by uneven heating/cooling. Reduced by proper sequence and stress relief.
13. Welding Defects
Cracks, porosity, slag inclusion, undercut, lack of fusion, spatter. Know causes and remedies.
14. Brazing, Soldering & Adhesive Bonding
Brazing: filler >450°C. Soldering: filler <450°C. Adhesive bonding joins without melting base metal.
