System Overview

This panel serves as the centralized Power Control Centre (PCC) and Motor
Control Centre (MCC) for the factory unit [1]. It coordinates high-current power
distribution alongside dedicated motor starters, balancing high fault-current
endurance at the incomer with precise variable speed control at the load end.

1. Main Incomer (1600A ACB)

 Role: Primary power entry point and main isolation mechanism for the entire factory
panel [1].
 Switchgear: 1600A, 4-Pole, Air Circuit Breaker (ACB), Draw-out type [1].
 Breaking Capacity: Rated for 50kA for 1 second to withstand severe upstream
short-circuit faults.
 Release Unit: Microprocessor-based trip unit providing LSIG protections:
o L: Long-time delay (Overload protection) [1]
o S: Short-time delay (Short-circuit protection with time coordination) [1]
o I: Instantaneous (Fast-acting short-circuit protection) [1]
o G: Ground/Earth fault protection [1]
 Interlocks & Safety:
o Under-voltage trip coil (UVT) to trip the breaker during supply failure.
o Shunt trip coil for emergency remote shutdown.
o Mechanical door interlocks preventing panel door opening while the breaker is ON.

2. Power Feeders (Distribution Section)

Five dedicated power feeders distribute energy downstream to sub-distribution

boards and auxiliary factory infrastructure [1]. Each feeder uses Molded Case Circuit
Breakers (MCCBs) equipped with thermal-magnetic or electronic trip units for
overload and short-circuit protection [1].

 Feeder 1: 400A, 3-Pole MCCB (High-capacity plant machinery)

 Feeder 2: 200A, 3-Pole MCCB (Auxiliary workshop / Sub-panel)
 Feeder 3: 100A, 3-Pole MCCB (Utility and facility power)
 Feeder 4: 63A, 3-Pole MCCB (Factory lighting or office distribution)
 Feeder 5: 63A, 3-Pole MCCB (Spare / Auxiliary services)
3. Motor Control Centre (MCC Section)

This section houses the motor starters for fixed-speed heavy industrial loads. To
manage high starting currents, optimized starting methods are implemented [1]:

 100kW Fixed-Speed Motor Feeder:

o Starter Type: Automatic Star-Delta Starter (or Soft Starter based on final plant
torque requirements) to reduce inrush current.
o Protection: Motor Protection Circuit Breaker (MPCB) providing short-circuit and
phase-failure protection, paired with a thermal overload relay and dedicated power
contactors [1].
 75kW Motor Feeder:
o Starter Type: Automatic Star-Delta Starter [1].
o Protection: MPCB with built-in overload and single-phase preventer tracking.
 50kW Motor Feeder:
o Starter Type: Automatic Star-Delta Starter [1].
o Protection: Dedicated MPCB and coordinated magnetic contactors.

4. Variable Frequency Drive Feeder (100kW VFD)

Dedicated to the premium 100kW motor, this feeder provides precise speed
regulation, soft ramping, and energy optimization.

 Drive Specification: 100kW Heavy-Duty VFD, 3-phase, 415V input.

 Harmonic & Power Quality Control:
o Line Choke (AC Reactor): Installed at the VFD input side to suppress voltage
spikes and limit total harmonic distortion (THD) fed back into the main 1600A busbar
system.
o Output Choke: Installed between the VFD and the motor if cable runs exceed 30
meters to protect motor windings from voltage reflections (\(dv/dt\)).
 Thermal Management:
o Due to heat dissipation from the VFD inverter stage, this compartment features
dedicated, louvered exhaust fans with filters to maintain internal temperatures below
40°C.
 Protections: Built-in electronic overcurrent, overvoltage, undervoltage, stall
prevention, and motor over-temperature (\(I^{2}t\)) tracking.
5. Enclosure & Busbar Architecture

 Form Factor: Single-front, Form 3b compartmentalised enclosure.

o Busbars, switching units, and cable terminals are physically separated by metallic
barriers to prevent accidental contact or fault propagation between compartments.
 Main Busbars: High-conductivity, electrolytic-grade Copper (or Aluminium)
busbars rated for 1600A continuous current, color-coded (Red, Yellow, Blue, Black),
and supported by track-resistant SMC/DMC insulators to withstand a 50kA fault
dynamic force.

1. Source & Incomer Stage

 Upstream Source: Connection originating from the secondary side of a 415V, 3-
Phase, 4-Wire distribution transformer.
 Incomer Cable/Busduct Entry: Sized to handle full load capacity using copper
busducts or parallel runs of multi-core XLPE insulated cables.
 Incomer Circuit Breaker: 1600A, 4-Pole, Draw-out type Air Circuit Breaker (ACB).
o Neutral Configuration: Fully rated 100% neutral bar to safely carry
unbalanced single-phase or harmonic return currents.
o Metering Instrumentation: Main busbar monitoring via a Digital
Multifunction Meter (MFM) tracking Voltage, Current, Frequency, Power
Factor, kW, kVA, and Total Harmonic Distortion (THD). Metering is driven
by Class 0.5 accuracy Current Transformers (CTs) with a ratio of 1600/5A.

2. Main Busbar Trunking

 Fault Withstand: Mechanical structure and insulator spacing designed to survive
50kA short-circuit forces for 1 second.
 Material: High-conductivity electrolytic copper or grade-matched aluminium, fully
sleeved with heat-shrinkable PVC insulation material.

3. Outgoing Power Distribution Feeders

Each branch circuit taps directly off the main 1600A busbars. Protection is provided by
Moulded Case Circuit Breakers (MCCBs) with high breaking capacities matching the system
fault level:

 400A Feeder: 3-Pole, 50kA MCCB with adjustable Electronic/Microprocessor trip

unit for precise overload and short-circuit tuning.
 200A Feeder: 3-Pole, 50kA MCCB with adjustable Thermal-Magnetic trip unit.
 100A Feeder: 3-Pole, 36kA/50kA MCCB with Thermal-Magnetic trip unit.
 63A Feeders (2 Nos): Two independent 3-Pole, 36kA MCCBs protecting auxiliary
utility lines.

4. Motor Control Centre (MCC) Section

The motor section branches from the main busbar into a specialized, segregated MCC sub-
busbar section. Each conventional motor circuit uses a coordinated Type-2 Protection
System (comprising an MPCB, Power Contactor, and Overload Relay) ensuring no damage
to switchgear components occurs during a short-circuit event.

 100kW Fixed Motor Feeder:

o SLD Configuration: Main Busbar → Motor Protection Circuit Breaker
(MPCB) → Star-Delta Contactor Assembly → Bi-metallic Overload Relay →
100kW Motor.
o Amperage Sizing: Full Load Current (FLC) ≈ 180A. MPCB and main/delta
contactors sized for continuous FLC; star contactor sized for 33% of FLC.
 75kW Motor Feeder:
o SLD Configuration: Main Busbar → MPCB → Star-Delta Contactor
Assembly → Overload Relay → 75kW Motor.
o Amperage Sizing: FLC ≈ 135A.
 50kW Motor Feeder:
o SLD Configuration: Main Busbar → MPCB → Star-Delta Contactor
Assembly → Overload Relay → 50kW Motor.
o Amperage Sizing: FLC ≈ 90A.

5. Variable Frequency Drive (VFD) Section

The 100kW variable speed application requires specific isolation and conditioning
components embedded directly into its SLD path to mitigate high-frequency switching
anomalies.

 Protection Element: High-speed Semi-conductor Fuses are installed upstream of

the VFD instead of standard thermal breakers. These fuses provide ultra-fast clearing
times to protect the sensitive internal IGBT rectifier modules from catastrophic
failure.
 Line Conditioning:
o Input AC Line Reactor: Placed in series right before the VFD terminals. It
dampens line transients, limits current surges, and reduces the injection of
harmonic currents back into the primary 1600A busbar array.
o Output dv/dt Filter: Placed on the load side of the VFD unit. It smooths the
fast-rising edges of the Pulse Width Modulated (PWM) voltage waveforms,
preventing insulation stress and bearing currents in the 100kW motor.

Here is the detailed, high-density content for your presentation slide, combining the entire power
flow sequence from the incomer to the final distribution and motor loads into a single, cohesive
engineering layout.

100kW VFD Motor

1. Incomer to Main Busbar Feed

 Power Source Interface: High-conductivity copper busducts transition directly from the
transformer secondary terminals into the Incomer Compartment.
 Air Circuit Breaker (ACB): A 1600A, 4-Pole, Draw-out ACB serves as the master isolation and
protection device. It features a microprocessor-based LSIG release to clear heavy faults
before they reach the transformer.
 Main Busbar Chamber: The ACB outputs directly to the 1600A, 3-Phase, 4-Wire solid copper
busbar trunking. This main busbar structure is braced with SMC/DMC insulators to safely
withstand a 50kA for 1 second short-circuit dynamic force.

2. Power Distribution Section (via MCCBs)

Power branches out from the main 1600A busbar into distinct, isolated compartments using high-
breaking capacity Moulded Case Circuit Breakers (MCCBs).

 Heavy Power Tap: A 400A, 3-Pole MCCB with an adjustable electronic trip unit manages the
primary plant machinery distribution board.
 Medium Power Taps: A 200A MCCB and a 100A MCCB feature adjustable thermal-magnetic
trips to handle auxiliary plant workshops and general utility infrastructure.
 Low Power Taps: Two independent 63A MCCBs provide localized short-circuit protection for
facility lighting networks and spare layout capacity.

3. Motor Control Centre (MCC Section)

Standard fixed-speed motors are driven via a segregated sub-busbar system. Each starter bay
employs Type-2 Coordinated Protection, ensuring that a fault inside a starter will not weld the
contactor contacts or damage downstream components.
 Star-Delta Power Ramping: The 100kW (FLC ≈ 180A), 75kW (FLC ≈ 135A), and 50kW (FLC ≈
90A) standard motors are wired through dedicated Motor Protection Circuit Breakers
(MPCBs) and automated Triple-Contactor Star-Delta assemblies. This configuration drops
the initial inrush current by approximately 67%.
 Thermal Backup: Coordinated bi-metallic thermal overload relays with single-phase
preventers monitor phase currents continuously to guard against motor stalls and single-
phasing.

4. Variable Frequency Drive (VFD) Power Train

The 100kW variable speed motor uses a highly specialized power loop to prevent electrical noise and
harmonic distortion from contaminating the main 1600A busbar line.

 Ultra-Fast Isolation: High-speed Semi-conductor Fuses are installed at the branch point to
protect the VFD’s sensitive internal solid-state IGBT rectifiers from catastrophic short-circuit
damage.
 Input Conditioning: An AC Line Reactor is connected in series before the VFD terminals. This
acts as a low-pass filter, absorbing line surges and clipping total harmonic current distortion
(THID) at the source.
 Inverter to Motor Delivery: Power exits the 100kW VFD unit and passes through a dv/dt
Output Filter. This suppresses high-frequency voltage spikes generated by Pulse Width
Modulation (PWM) switching, protecting the motor windings and extending bearing life over
long cable distances.

Slide 6: Motor Power Details

This slide delivers the core electrical sizing, component selection, and structural engineering
specifications for the Motor Control Centre (MCC) section. It ensures Type-2 Coordination, meaning
components suffer no damage during short-circuits and can return to service immediately.

Slide 7: Control Diagram (Star-Delta Starter Logic)

This slide outlines the control circuit design for the standard fixed-speed motor feeders (50kW,
75kW, and 100kW). The circuit uses a hardwired mechanical and electrical interlock scheme to
prevent the Star and Delta contactors from energizing at the same time, which would cause a
catastrophic phase-to-phase short circuit.

└──► [ Timer NO Contact ] ──► [ Star Contactor NC
(Interlock) ] ──► [ Delta Coil ] ──► [ Neutral ]

2. Sequence of Operation
Step 1: Initialization & Star Mode Activation

 When the operator presses the Start Push Button (NO), control power passes through the
healthy safety loop (Emergency Stop, OLR, and Stop Button).
 Power simultaneously flows to the Main Contactor Coil, the On-Delay Timer Coil, and
through the Timer NC contact to the Star Contactor Coil.
 The Star and Main contactors close together. The motor starts winding up in Star mode,
receiving $58\%$ of the line voltage ($240\text{V}$). This limits the initial inrush current.
 An auxiliary NO contact of the Main Contactor closes in parallel with the Start button,
latching the control circuit so it stays running when the Start button is released.

Step 2: Transition Stage (Star to Delta)

 The On-Delay Timer counts down its pre-set acceleration window (typically 5 to 10 seconds,
depending on how heavy the load is).
 Once the timer reaches its set point, its internal contacts change state:
o The Timer NC contact opens, immediately de-energizing and dropping out the Star
Contactor.
o After a microsecond mechanical delay (transition gap), the Timer NO contact closes,
sending power to the Delta Contactor Coil.

Step 3: Full-Speed Delta Mode Run

 The Delta Contactor closes, connecting the motor windings directly across the full $415\
text{V}$ line supply. The motor can now deliver its full rated torque and horsepower.
 The system is now locked into a stable running state. The Main and Delta contactors stay
closed, while the Star contactor remains completely isolated.

3. Protection & Safety Mechanisms

 Electrical Interlocking: An auxiliary NC contact of the Delta contactor is wired in series with
the Star coil, and an auxiliary NC contact of the Star contactor is wired in series with the
Delta coil. This mechanical cross-locking makes it physically impossible for both contactors to
close at the same time.
 Thermal Overload Protection: The Overload Relay (OLR) NC contact (95-96) is placed at the
front of the entire control loop. If the motor draws too much current over a sustained
period, this contact opens and cuts power to all contactor coils, safely shutting down the
motor.
 Control Visual Indicators: Dedicated auxiliary contacts drive panel door lamps to show the
real-time operational status of each starter bay:
o Red Light: Motor is running (ON).
o Green Light: Motor is stationary (OFF).
o Yellow Light: Overload relay has tripped (TRIP).
