Design Basis (Example Case)

ধপর:

• Flow rate (Q) = 500 m³/day

• Peak factor = 1.5 → Peak flow = 750 m³/day

• BOD₅ (inlet) = 300 mg/L

• COD (inlet) = 600 mg/L

• TSS = 250 mg/L

• pH = 5–10 (variable)

• COD < 100 mg/L

• TSS < 50 mg/L

1. Equalization Tank Design

Purpose:

Flow + concentration stabilize করো

Design criteria:

• Hydraulic Retention Time (HRT) = 8 hours

Calculation:

24
𝐻𝑅𝑇
𝑉=𝑄×
24
8
𝑉 = 500 × = 166.7 ≈ 170 𝑚3

Equalization Tank Volume ≈ 170 m³

Practical dimension:

• Depth = 3.5 m

• Area = 170 / 3.5 ≈ 49 m²

• Tank size ≈ 7 m × 7 m × 3.5 m

2. pH Adjustment Tank

Criteria:

• Retention time = 30 min

0.5
𝑉 = 500 × = 10.4 ≈ 10 𝑚3
24

Small tank with agitator + acid/alkali dosing system

3. Coagulation–Flocculation Tank

Coagulation:

• HRT = 10–15 min

• Take 15 min
0.25
𝑉 = 500 × ≈ 5.2 𝑚3
24

Rapid mixer required (G ≈ 700–1000 s⁻¹)

Flocculation:

• HRT = 30 min
0.5
𝑉 = 500 × ≈ 10.4 𝑚3
24

Slow mixing (G ≈ 50–100 s⁻¹)

4. Primary Clarifier Design

Criteria:

• Surface Overflow Rate (SOR) = 25 m³/m²·day

Area calculation:
𝑄 500
𝐴= = = 20 𝑚2
𝑆𝑂𝑅 25

Diameter:

𝜋𝐷2
𝐴= ⇒ 𝐷 ≈ 5𝑚
4

Depth = 3 m

Clarifier: Ø 5 m × 3 m depth

5. Aeration Tank (Activated Sludge Process)

Design approach:

Use F/M ratio

Given:

• F/M = 0.3 kg BOD/kg MLSS·day

• MLSS = 3000 mg/L

Step 1: BOD load

BOD load = 𝑄 × 𝐵𝑂𝐷 = 500 × 300 = 150 𝑘𝑔/𝑑𝑎𝑦

Step 2: Aeration volume

150
𝑉= = 166.7 ≈ 170 𝑚3
0.3 × 3

Aeration Tank Volume ≈ 170 m³

Air requirement:

Rule of thumb:

• 1 kg BOD ≈ 1–1.5 kg O₂

Oxygen required ≈ 150 kg/day

Air needed ≈ 150 × 4.5 ≈ 675 m³/day (approx)

Use blower + diffusers

6. Secondary Clarifier

Criteria:

• SOR = 20 m³/m²·day
500
𝐴= = 25 𝑚2
20

Diameter ≈ 5.6 m
Depth = 3–3.5 m

7. Sand Filter Design

Filtration rate:
= 10 m³/m²·hr

Peak flow:

750/24 = 31.25 𝑚3 /ℎ𝑟

31.25
𝐴= = 3.1 𝑚2
10

Provide 2 filters (each ~2 m²) for redundancy

8. Sludge Generation (Important)

अनुमान:

• 0.6 kg sludge/kg BOD removed

= 150 × 0.6 = 90 𝑘𝑔/𝑑𝑎𝑦

Sludge handling:

• Thickener

• Filter press

2. Physical Parameters

• Temperature

• Color (textile হল critical)

• Odor

• Turbidity

3. Chemical Parameters

Parameter ককন গুরুত্বপূর্ ণ

Example influent:

• pH = 5–10

• BOD = 300 mg/L

• COD = 600 mg/L

• TSS = 250 mg/L

4. Biodegradability Check
𝐵𝑂𝐷 300
= = 0.5
𝐶𝑂𝐷 600

𝐵𝑂𝐷
= 0.5
𝐶𝑂𝐷
Interpretation:

• 0.4 → Biological treatment effective

• <0.3 → Chemical treatment টেপি োেলে

এখোলন biological + chemical hybrid design হলে

STEP 2: Treatment Scheme Selection

এখন decide করলেো—টকোন process োেলে

STEP 4: Pollution Load Calculation

BOD Load:

𝐿𝑜𝑎𝑑 = 𝑄 × 𝐶

𝐿𝑜𝑎𝑑 = 𝑄 × 𝐶

= 500 × 300 = 150 𝑘𝑔/𝑑𝑎𝑦

COD Load:

= 500 × 600 = 300 𝑘𝑔/𝑑𝑎𝑦

এই load পদলয়ই aeration tank, sludge, oxygen িে design হলে

STEP 5: हटি ছে কেলছে হছব কেটা? (Removal Requirement)

Parameter Inlet Outlet Removal

BOD 300 30 90%

COD 600 100 ~83%

TSS 250 50 80%

এই removal target অনুযোয়ী unit selection confirm হয়

STEP 6: Process Distribution (Very Important)

টকোন unit কত % pollutant remove করলে

Typical distribution:

Unit BOD Removal

Primary (chemical) 25–35%

Biological 85–95% (remaining)

Example:

Primary remove:

150 × 30% = 45 𝑘𝑔/𝑑𝑎𝑦

Remaining:

150 − 45 = 105 𝑘𝑔/𝑑𝑎𝑦

এই 105 kg/day biological unit handle করলে

8. Where Energy Waste Happens (REAL INDUSTRY)

(A) Over-aeration

• DO > 4 mg/L
unnecessary blower load

(B) Constant blower speed

• No VFD
20–30% extra energy waste
(C) No equalization

• Shock load → over-aeration needed

(D) Poor diffuser efficiency

• Fouling → more air required

9. Optimization Techniques (VERY IMPORTANT)

(1) DO-based VFD control

DO = 2–4 mg/L maintain

Saves 20–40% energy

(2) Intermittent aeration

• ON/OFF cycling (not continuous)

Saves 15–25%

(3) Fine bubble diffusers

• Higher oxygen transfer efficiency

reduces air requirement

(4) Load-based operation

𝐴𝑖𝑟 ∝ 𝐵𝑂𝐷 𝑙𝑜𝑎𝑑

𝐴𝑖𝑟 ∝ 𝐵𝑂𝐷 𝑙𝑜𝑎𝑑

(5) Right sizing pumps

• Oversized pump = waste

• Use BEP (Best Efficiency Point)

(6) Sludge optimization

• Over wasting → extra pumping energy

• Under wasting → poor biology → more aeration cost

10. Optimization Result (Realistic)

After optimization:

Parameter Before After

Energy 144 kWh/day 95 kWh/day

Cost/day 1150 BDT 760 BDT

আপম টতোমোলক ৪িো ব্ললক টিখোচ্ছি:

1. ZLD process flow

2. Unit-wise energy demand

3. Total plant energy model

4. Optimization + cost reality

1. ZLD Process Flow (Industrial Standard)

Typical textile ZLD chain:

ETP → UF → RO → RO Reject → Evaporator (MEE) → Crystallizer → Salt

Stage function:

(A) UF (Ultra Filtration)

• Suspended solids remove

• RO protection

(B) RO (Reverse Osmosis)

• 60–75% water recovery

• Clean permeate reuse

(C) MEE (Multiple Effect Evaporator)

• RO reject concentrate

• Steam-based evaporation

(D) Crystallizer

• Final salt / solid waste

2. Energy Breakdown by Unit

ZLD = energy intensive system

Unit Energy Share

RO system 15–25%

High-pressure pumps 10–15%

MEE (evaporator) 50–65%

Crystallizer 10–20%

Key insight:
Steam = biggest cost driver

3. RO Energy Calculation

Formula:
𝜌𝑔𝑄𝐻
𝑃=
𝜂

𝜌𝑔𝑄𝐻
𝑃=
𝜂

Example:
Assume:

• Flow = 300 m³/day

• Recovery = 70%

• Pressure = 15 bar

• Efficiency = 0.7

Power per m³:

Rule of thumb:

• RO energy = 3–6 kWh/m³

Assume 4 kWh/m³

Daily RO energy:

300 × 4 = 1200 𝑘𝑊ℎ/𝑑𝑎𝑦

4. MEE (Evaporator) Energy System

This is the heart of ZLD cost

Steam consumption:

Rule:

• 1 ton water evaporation ≈ 0.8–1.2 ton steam

Example:

RO reject = 90 m³/day

Assume:

• 1 m³ ≈ 1 ton water
Steam requirement:

90 × 1 = 90 𝑡𝑜𝑛𝑠𝑡𝑒𝑎𝑚/𝑑𝑎𝑦

Energy conversion:

1 ton steam ≈ 650–700 kWh thermal equivalent

90 × 700 = 63,000 𝑘𝑊ℎ/𝑑𝑎𝑦(𝑡ℎ𝑒𝑟𝑚𝑎𝑙)

This is MASSIVE

5. Crystallizer Energy

• Cooling + vacuum + agitation

• Lower but continuous load

~10–15% of MEE energy

≈ 6,000–9,000𝑘𝑊ℎ/𝑑𝑎𝑦(𝑒𝑞𝑢𝑖𝑣𝑎𝑙𝑒𝑛𝑡)

6. Total ZLD Energy Model

System kWh/day

RO 1200

Pumps & UF 300

MEE 63,000

Crystallizer 7,000

Total:
≈ 71,000 𝑘𝑊ℎ/𝑑𝑎𝑦

Monthly energy:

71,000 × 30 ≈ 2.13 𝑚𝑖𝑙𝑙𝑖𝑜𝑛 𝑘𝑊ℎ/𝑚𝑜𝑛𝑡ℎ

Cost (BDT ~8/kWh):

≈ 17𝑚𝑖𝑙𝑙𝑖𝑜𝑛𝐵𝐷𝑇/𝑚𝑜𝑛𝑡ℎ

ZLD is extremely expensive

7. Why ZLD is so energy heavy?

Main reasons:

1. Phase change energy

• Liquid → vapor = huge latent heat

2. Steam inefficiency

• Thermal losses

3. Concentration step

• Multiple evaporation stages needed

8. Optimization Strategies (CRITICAL)

(A) RO Max Recovery First

Increase RO recovery = reduce evaporator load

60% → 75% recovery saves huge steam

(B) Mechanical Vapor Recompression (MVR)

Reuses vapor energy

Saves 30–50% energy in MEE

(C) Multi-Effect Evaporator (3–5 effect)

𝐸𝑎𝑐ℎ𝑒𝑓𝑓𝑒𝑐𝑡𝑟𝑒𝑢𝑠𝑒𝑠ℎ𝑒𝑎𝑡

Energy drops drastically per effect increase

(D) Waste heat recovery

• Boiler exhaust → preheat feed water

(E) Solar thermal hybrid (advanced)

• Reduce steam dependency

9. Optimized ZLD Energy (Realistic)

After optimization:

System Before After

RO 1200 900 kWh

MEE 63,000 35,000 kWh

Total 71,000 40,000 kWh/day

~40% energy saving possible

10. Engineering Reality (Important Insight)

ZLD is NOT environmental-only decision

It is:

• Compliance driven

• Cost intensive

• Energy heavy

Key Expert Insight

RO is cheap
Evaporation is expensive
Steam = main cost driver

So design philosophy:
